POLCA, short for Paired-cell Overlapping Loops of Cards with Authorization, is a production control system designed as an alternative to Kanban. It is particularly effective in complex, non-linear manufacturing environments. POLCA uses authorisation cards to control material flow between workstations, ensuring production remains synchronised without overloading capacity.

Background

Developed by Professor Rajan Suri at the University of Wisconsin–Madison, POLCA was created for high-mix, low-volume production systems where traditional Kanban struggles. Unlike Kanban, which is best suited for repetitive production, POLCA adapts to dynamic routing and frequent changes, making it valuable in industries such as custom manufacturing, machinery, and aerospace.

  • Card-Based Control: Each pair of workstations shares a unique set of POLCA cards.
  • Authorisation Mechanism: A workstation may only start a new batch when it receives a POLCA card from the downstream station.
